How-To: Swap out Dash

This is for a Sunfire dash going into a Cavalier, but it'll work both ways.
I searched and saw alot of "Swapping dash's" and "Can I swap this/that"
So since I've done the above,, thought I'd post a quick how-to.
If anyone has anything to add, or something I missed/got wrong let me know or fix it.

If I posted this in the wrong forum, or shouldn't of posted it at all.. just delete it.
If not.. maybe it'd be a useful sticky!


I wish I took more pictures during the swap.
But I think the few pictures speak for themselves.

The parts needed from the sunfire:
lower dash
dash topper pad
dash cover(piece up/under windscreen)
Sub-frame(large metal frame attached to firewall)
All HVAC plumbing
door panels
Steering wheel(optional, weighs less then cavalier wheel)
door panel support(attached to doors with rivets, optional)
Cluster(optional, requires lots of re-wiring)
HVAC face(if want red HVAC face)
Center console(Optional)

Tools:
7mm Socket(most of the bolts are this size)
8mm Socket(for the little gold/bronze bolts, I find it works better then 7mm)
22mm(might of been 21mm) for the steering wheel bolt
Steering wheel puller
Set of torq bits(for the blinker/washer control arms, don't recall size)
Hacksaw/Razor blade(minor cutting is required)
Drill w/ drill bits(used for small minor details)

Modifications needed:
The old door braces for the Cavalier need to come off-
Drill out the rivets and they will come off.
Cluster-
This is the biggest issue I found with the swap, theres 2 ways;
Cut up the Cavalier cluster and the Sunfire dash and MAKE it fit.
OR wire up the Sunfire cluster(not as easy as it sounds).
The Cavalier HVAC needs a small knob on the backside cut off to fit

Lets get started...
Find a donor car:
(this will work)


Remove the upper dash pad from both cars(7mm bolts):
Most people should know how to do this, so I'm not posting pics.

Remove the lower dash as well(7mm, 8mm bolts):
(steering wheel has been removed already)


This is what will be under the lower dash:


A few 8mm and 4 larger size bolts*dont recall size* on the ends;
(don't forget to remove the fuse box and Cluster/Dome light switch)
And the sub-frame will come right out:


Here is the whole Cavalier dash removed:


*Now, these steps use pictures from both cars,
but ultimately they are the same minus a few bolts in different locations*

Now to put the Sunfire dash in the Cavalier...
Put the Sunfire sub-frame in:


*Note make sure you don't "lose" any of the wiring durring these steps*

Then the lower dash:

*Note there is a plastic piece under the glovebox that I could not get to fit in the Cavalier, I removed this piece*

Now.. either you can wire in the Sunfire cluster, or make the Cavalier cluster fit.(I went with the Cavalier cluster)

Put on the dash topper pad:


One plus with the Sunfire dash.. is the HVAC is on the bottom and the Stereo goes on top now YAY!


Now the door panels, sadly I didn't take any pictures.
But its pretty straight forward as well.
You just have to remove the small metal brackets from the Cavalier doors.
The sunfire door panels dont use the metal brackets by the top of the doors like the Cavalier(mine didn't at least).
The 3 screws at the bottom of the panels fit with the Cavalier, but you will have to drill a hole for the side screw on the Sunfire panel.


The Entire dash and door panels are all you need for the swap.
All the other trim is the same on both cars.

You could do a Cavalier dash swap into the sunfire the same way.

I know I didn't go into super detail on this, but most of it is pretty straight forward. If you have any questions feel free to ask.

im in the process of this now, stripped out the dash, sub frame , console out fo my 97 sunfire donor, putting into my 95 cavi, i was curious if i would have to swap the panels, as the cavi is manual windows/locks and the sunfire is all power, guess it just means i have a lock switch that can be wired to do something else lol

wow you didnt include the wiring process- thats the most complex part. Right now im actually thinkin bout swappin back to a cavy dash because ive had nothing but trouble since the swap= gauges shuttn off, warning lights randomly lighting up and RATTLES!!!! My car sounds like a bucket of bolts since the swap. Make sure you pad the bracket and everything touching nething.

nate, did you use the cavi cluster or the fire cluster? im thinking of going the "trim the cavi cluster" route, that way i have as little down time as i can

sunfire cluster- i like it more than the cavy one but the wiring sucks-and i dont know what to blame my gauge problems on. The easiest way is to leave the cavy one in and trim it but remember when you pull the little harness off the gaugepod the chip its clipped on is VERY fragile and if it breaks you need a new cluster before your car will ever start again. It happened to me

Why did you say you went with the Cavi cluster but have a Sunfire one pictured?

The swap is prety simple until you get to the cluster. For those of us that have a 95 or a 96 cav or sunfire, you MUST have the exact cluster for that year. For the 97 and 98 mechanical, they can be swapped with ONLY a 97 or early 98 (mechanical) cluster.For the rest, depending on what year you have, its easier cause the milage is in the BCM (99 model not sure). For the Sub frame, there are some slight differences. By the sunfire airbag (passenger side) are two brass bolts on the metal bracket for the top dash pad. Also in the middle when you have the lower dash off, the right hanger that is attached to the firewall by a 10mm bolt is different from the Cavalier frame. Other than that it is pretty straight foward....just remember the following: use a steering wheel pulley to remove the wheel. Also as a reference, the center nut for the steering wheel (under airbag) is 13/16 size.

would this also work for the 03+ up cavalier sunfires. i want to do this .i know clusters bolt right up. but with the entire dash?.. does this all apply?

well got bored yesterday and did the whole int swap, everything except the carpet went in(all 3 seats, all trim (except rear quarters obviously) dash,) i used the cavi cluster/HVAC/Steeringwheel everything went smooth for the most part, had to trim ALOT form the dash to get the cluster to fit. the only thing i trimmed off the cluster was the right mounting tab. did anyone have troubles with the HVAC vacuum lines not reaching far enough? i got it to reach but its a tight fit, ill post pics later on today

Not sure if I just got lucky but when I did this swap a year or two ago, when I put the sunfire cluster in all I did was cut the plug of off both clusters and wired the sunfire plug to the wireharness in my cavy. they were mostly color matching, the only prob I noticed was that the cavy I had did not have trac. control so that light was always on.

For the 03 and up Cavalier/Sunfire, It should be simple to do. All you would need is the top pad, lower dash, and the sub frame (metal bar looking thing). Make sure that if you are switching from the Cavalier to the Sunfire dash to retain all the bolts from the donor car cause the Sunfire has more to it.

one thing i noticed is that till i got one end bolted down i COULD NOT get it to line up straight, after 3~4 bolts it straightened itself out. also for anyone wanting to do this swap but have no access to a steering wheel puller, you can just pull the Whole wheel column out from the u-joint, its a 7/16th's nut in a grove locking assembly, just be careful to make sure ALL cables are disconnected and well out of the way

When you do this swap do you need to use the Sunfire front pillar covers (the ones that go along the windshield on the inside (some people put up to three gauges on the drivers side one))? Or do the Cavy ones work?

When I did the swap, I retained the Cavalier pillars with no problem at all. It all depends on what you want to do. Some do the 3-pod pillar for things like A/F ratio, boost, ect.. Other than that, I think the pillars are the same on both cars.

I checked out an junked 04 sunfire. I think i need to change the door panels too to make it all sit right.

You might not be able too. I noticed the sunfire door panels mold or contour with the dash.

That's what I had to do with my '97 Cavi when I did the swap. Primarily, the Sunfire dash is wider than the Cavalier dash and you will need the door panels from a Sunfire (which IMO are better than Cavaliers) in order to make it fit right.

Quoting for emphasis. The door panels are required in order to complete a Cavalier to Sunfire dash swap, unless you feel like doing some glassing/fabrication.
