recovering visor help

I have tried to recover my visors in blue vinyl 3 times now, I have removed the stock tan fabric that was covering them but I am running into problems with a few things. Firstly I am having problems with the holes and squares in the cardboard showing through the vinyl, secondly I cannot get the very edges when the visor is closed back together to stay and hold. Has anyone made visors out of another material like wood or something because I am running out of ideas to get these to stay and look good. I thought about wrapping them again but would like to know if there is any way to make them not have the edges on them.... meaning when you wrap them where the two halfes join when folded?

when i re-covered mine, i traced the shape of the visor onto the vinyl, then left an extra inch all around so I had room to sew. I left the stock fabric in place, that will eliminate the problem you are having with the vinyl showing the holes in the cardboard.
