Update! 2.4L Pulley Design

Well if anyone remembers, I am designing Pulleys for a 2.4L engine for my senior project......

Well I am almost finished with the preliminary design for the crank, alternator, tensioner pulleys. I am going with all pulleys CNC machined from T6-6061 aluminum. They will also be A4 hard coated clear. The crank pulley will be slightly under-driven. Not 100% sure on how much yet. I want the alternator to not loose more than 15% energy output. So there will be as little as possible charging issues if any. The alternator is a stock size, with a lightweight design. Also the tensioner pulley will be stock size, with a lightweight design. I will also be bypassing the A/C compressor completely or A/C bypass pulley completely. "Which ever you may have."


There are three major things that I'm not sure of still, is the crank pulley a press fit, and by how much? Also I have seen many after-market pulleys with no key-ways, why is that? I believe it needs to be there...............Also does any of you guys/gals after-market crank pulleys have the knurling on the back or is it left off?




Any input on anything would be appreciated.

the key way needs to be there , and the pulley is a press fit


the rsm pulley ive seen was finished on both sides

Make sure you use the industry standard for the groove design. I don't have the specs handy. Otherwise the belt will slip due to lack of contact.

Well I'm currently looking into that.
i have found THREE standards that all say something different.
They have different angles 38, 40, and 42 degrees. And all other dimensions are a little off here and there.

I sent you the stock pulleys glad to see your having good progress. Are you just making prototypes? or do you plan on manufacturing these pulleys?

Coldairintake takes for the pulleys again!

Also found the specification the the grooves in the back of a Gates catalog.


Well for now I need to make prototypes, but before I do that I need to get a dyno done to get a baseline. Then after I install my pulleys I will get another dyno done to see the difference in horsepower.
What a concept....Laughs at self...


Then probably by summer I will have everything lined up to sell them as sets. I have no real firm pricing yet, but I want to try and keep the total at most under $300.

Gates catalog has all specifications, I needed.

Also side note messed up on Price I want to keep them under $250 a set, if possible.

Still though, lightened factory sized is just as good.
That and lightened alt. will be the safest route for folks.
Don't have to worry about finding the correct belt size and all that jazz.

were you going to do a larger tensioner pulley ?

i need to find someone that will make a larger tnsioner pulley and idler pulley , so i can swap the s/c pulley for a smaller 1

Yeah I could probably, wouldn't be to hard at all. What size are you thinking?
That would be the easiest pulley. Maybe I will do that over winter break.

Maybe later down the road I will do a larger crank pulley. Just got to finish some more of my project.

id really like to have a pulley in hand , so what which ever works to get a final product


ive got a extra tensioner some where , if your in need of 1 for the pulley on it


ill have to see if i can get the idler wheel for the gm s/c kit , ill prob have to buy 1 from gm , but for a larger pulley and lighter , im up for it

i have 1 of each at home , i forget which 1 the 00-02 is

ill have to look at home , unless anyone knows off the top of their head


im thinking the 00-02 is the plastic though

The UR pulley had the keyway, but slipped right on. No pressing required. Easy to slide on and off, just bolt up.

I would LOVE a lightweight replica of the stock 2.4L pulley. Stock size, just aluminum! As long as it was around $100 or so I'd buy it

Is the plastic and Metal one the exact same bolt hole and outside diameter? I beielve they are just would like to make sure.

Yeah lenko crank pulley will be stock size.
I don't think 100 is out of the price range but still have no firm qoutes to go buy.

sorry i got blank minded , LOL


my 00 has the plastic pulley , also from looking at it , about 1/8" bigger is the most the size could increase , since the tensioner , and s/c idler sit right accross from each other

Thanks man for the info. I going to pick up another METAL tensioner pulley probably today. Hopefully I will them all designed before the first of the year!
