one of my fiends has a bimmer his girlfriend has almost the identical car. At my friends house one day we forgot to buy a dutch to roll a blunt so he tells me to take his car down to the gas station and get one. I proceed to grab his gf's keys and get locked in his black on black leather bimmer for almost an hour on a 90+ degree sunny day before let out. they have since fixed this since people were getting locked in their spouses cars.
in 2000 when the new VW's came out they had to recall them because the pyrotechnic device in the seatbelt locking mechanism was malfunctioning. in a crash the seat belts were catching on fire. haha great safety feature eh?
Fun fact: when the 350z's first came out they were comming outta the factory with thier lugnuts not torqued. yes thats right they had a tsb out stateing to torque the lugs or the wheels could come off at highway speed. lawl

that also has 2.5L turbo options in that generation van...thats right, 5 speed turbo VAN
on my 98 dodge neon they had the intake go from the front and wrap all the way around to the back and literally sat on top of the header then it went back over the top of the engine
... that design was later replaced in the newer model neons

The Ford 2.5 V6 in the Contour and the Cougar had oiling problems. For some reason, Ford didn't do a very good job on making oil drains from the heads back to the oil pan. You could loose oil pressure and spin the rod bearings if you we taking an entrance ramp on the highway at high rpm s since the oil would be stuck in the corner of the heads where the are no oil drains.
The placement of the the heater/ac vents in the 1989 Cutlass Supremes. It'd take forever to get warm or cooled off in that car. The defroster vent cover never stayed put, it would always fly off and fall on the seat or floor when going down the road even after super gluing it to the dash. I hope to god whoever designed the interior for those cars is still not working at GM.

2000 Olds alero: front cup holder... big enough for a regular ceramic coffee mug... and not a lot else.
Other than that I can't think of much that was more of an annoyance than anything else...
I think the whole Toyota Tundra camshaft failures in the new 5.7L were pretty disasterous. Even though it was caught early on and fixed, it hurt their reputation a little bit at one of the worst times possible.

On the new Passats with the V6 there is a bolt that holds on one of the timing chain gears.... thats snaps and falls off.
The new VW's with the 2.0T the high pressure fuel pump would eat the lobe of the intake cam.
The 99-05 Golf, Jetta, GTI with the horrible designed window clips holding the windows to the regulator. Very common for the glass to drop inside the door cause it fell out of the clips.
Almost all VW water pumps use a PLASTIC impeller on the water pump... good thinking there.
And the Beetle convertible AKA Stans Chariot... everything about it.

same with my 91 cutlas. the way the track on the window and the little plastic clip that goes in it, are designed it never stays on. i just put the window up, and removed the crank. keeps me from forgetting and dropping the glass into the door a 5th time.
ALSO, the fact that the 91 cutlas apparently had a base model option that comes with NO cupholders... at all!
and the cupholder design on my 97 mustang gt. it has the premium package from the factory that has every single option available.... and for cupholders? well that package includes a single flip out cupholder in the console. so your cup sits ON the vert top and fog light buttons... no bottom to the only cupholder in the car.
On the other hand....you have other fingers.

On the 04-05 Honda Oddesey and Pilot, the transmission wouldn't oil 2nd gear correctly, and usually resulted in trans wanting to crap out.

How about most companies that paint the chassis before they install the battery ground cable. I seen a nearly brand new GM truck with 17 ohms of resistance between the negative terminal and the chassis and the cable was only 10" long. Nothing like trying to ground a vehicle without taking the paint off first.
1970's era Ford 351M engines that had oil pumps that couldn't oil the engine properly resulting in crank failure once they hit about 50,000 miles. Crappy quality metal in cars in the 70's that meant that your average car lasted about 5 years before it biodegraded into dust. Try and find a 1973 Chevrolet Vega today and see what I mean.
It's silly compared to everyone elses', but the cup holder for my miata slams right up to the shifter, so I can either put a beverage in the holder, or shift, but not both.

Maybe the reason for all the cupholder complaints is that most of the rest of the world doesn't get cupholders at all.
And now for my cupholder complaint. In my Cavalier if you put something in the cupholder, you can't access the HVAC controls. Very irritating. Now I keep my bottle of water in my center console cupholder.
since my cav had that problem, and my olds doesnt havy any at all, and my stangs is useless and covers buttons, i have learned to just drink things in recloseable bottles and put them in the console or in the passenger seat/

my 1990 Ford Thunderbird Super Coupe had the laundry list of stupid engineering flaws. The best was the water pump is mounted off to the side of the block but the entire super charger and intake manifold bracing was mounted on top of one of the water pump mounts.
That means to just change a water pump you have to take the entire supercharger/intake manifold and part of the head off first. And to replace the fog light bulbs you had to remove the whole front bumper.
totally ghey.
And my girlfriend had an aerostar in college i told her i'd do her brakes for her once. I pulled off the front tire and found the caliper and brake assembly was attached to the strut. It was one solid peice. To change the disc brake pads on it you had to remove the entire front suspension. Do engineers EVEN go to school anymore???
